1. Right-size the carton
An oversized carton costs three times: more board, more void fill to stop movement, and more dimensional weight on every parcel. Audit your top 20 order profiles and match each to the smallest carton or mailer that protects it. In a Sydney operation paying premium rent and metro freight, this is usually the single biggest saving. Custom carton sizes remove the last of the void.
2. Move soft and flat goods out of boxes
A rigid box carries a dimensional-weight penalty a mailer avoids. Apparel, textiles, flat accessories and small non-fragile goods usually ship 20 to 40% cheaper in a kraft paper mailer, and use far less material. Keep boxes for fragile, rigid and heavy items.
3. Cut void fill by design, not by adding more
Void fill is a symptom of a carton that is the wrong size. Fix the carton first. Where fill is genuinely needed, paper void fill and honeycomb wrap are cheaper to store than pre-inflated air and do not deflate on a puncture.
4. Seal efficiently
Packers often add extra passes of plastic tape for security. One H-pattern strip of water activated tape on a dispenser seals a carton in a single pass, uses about 8% less tape per carton in testing, and is about 21% faster than a hand gun. On a busy Sydney bench that is real labour saved.
5. Reduce SKUs and suppliers
Every extra carton size, mailer size and tape type is stock to hold, order and reconcile. Rationalise to a small set of sizes that cover your range, and source them from one supplier so freight-in, invoicing and support are consolidated.
