The five failure modes
1. Puncture
A corner of another parcel, a strap, or a sorter arm pushes through the mailer. Bubble film and multi-ply kraft resist this well. Single-ply paper is the weakest. If your goods have hard corners or your freight lane is rough, prioritise puncture resistance.
2. Seam burst
The side or bottom seam splits under an overfilled or compressed load. Prevented by strong seam construction and, more importantly, by not overfilling. A gusseted mailer gives more room before the seam is stressed. Run ship tests at your real fill level before switching a range.
3. Crush
The mailer and contents are flattened under a stacked load for hours. Honeycomb paper resists crush best because its cell structure holds shape under sustained pressure, where bubble film gradually flattens. For goods that must not be compressed, honeycomb is the durable choice.
4. Moisture
Rain on a doorstep, condensation, a wet trailer floor. Bubble film and poly outers shrug this off; paper does not. Honeycomb paper softens and loses cushioning when wet. If moisture exposure is likely, use a bubble mailer or add an inner poly sleeve to a paper mailer.
5. Tear-open before delivery
The tear-strip catches, or the self-seal fails, and the mailer opens in transit. Prevented by a strong self-seal adhesive, a properly recessed tear-strip, and a kraft outer that does not tear along its length. Check the seal holds under a firm pull and that the tear-strip only releases when pulled deliberately.
Durability is also fit
An oversized mailer lets the product slide, so every impact is a moving impact and the empty space collapses under stacking. A mailer sized to the product, with the self-seal closing without straining the seams, is more durable than a stronger mailer that is too big. Rationalise to two or three sizes that fit your range.

- Hard-cornered or sharp goods: bubble or multi-ply kraft, for puncture resistance.
- Crush-sensitive goods under stacked freight: honeycomb paper-padded mailer.
- Moisture-sensitive goods: bubble mailer, or a paper mailer with an inner sleeve.
